How to Spot an End-of-Line Bottleneck Before It Costs You Output

Many UK production lines are tightly monitored at the front end but quietly lose output at the very end, where boxes are packed, palletised and despatched. Production managers often assume a line can only run as fast as its filling or processing stage, yet it is frequently the last few metres of the process - packing, palletising and wrapping - where capacity quietly disappears. Because these stages are usually more manual and less closely measured than the rest of the line, the loss can persist for months before anyone notices.

There are some clear warning signs worth watching for: boxes building up ahead of a particular station, machines further back stopping because they have nowhere to send product, or staff downstream standing idle waiting for work. A line that performs well in the morning but visibly slows later in a shift is often struggling with manual handling fatigue rather than a mechanical fault.

Spotting the constraint doesn't require complicated equipment. Watching a full shift and noting where product queues up, and where gaps appear downstream, usually points straight at the problem area. Measuring the sustained rate of each stage, rather than just a short burst, confirms which part of the line is genuinely holding the rest back.
